Step-by-Step Timeline
Inspected broken hinge mount area. Found all 4 plastic screw posts sheared off due to stress. This is a known design flaw in Alienware M15 R6 - plastic posts cannot handle repeated hinge stress. Photographed damage for customer approval.
Carefully removed display assembly to access broken hinge area. Disconnected LCD ribbon cable, webcam cable, and WiFi antennas. Removed display completely to work on chassis and hinge separately.
Removed all broken plastic pieces from screw post area. Cleaned surface with isopropyl alcohol. Roughened area with sandpaper to improve epoxy adhesion. Ensured metal hinge bracket surface clean.
Mixed JB Weld two-part epoxy (8,000 PSI strength). Applied thick layer to screw post area and embedded metal threaded inserts in positions matching original screw holes. This creates metal threading for screws.
During epoxy cure, fabricated custom aluminum L-bracket to distribute hinge stress across larger area instead of concentrated screw points. Drilled and tapped mounting holes to match chassis.
Removed damaged display panel from display assembly. Replaced torn 40-pin LCD ribbon cable with new genuine Dell part. Tested display before reassembly - no more flickering.
